What a Conveyor Breakdown Really Costs Your Plant
Ask any plant engineer what keeps them up at night, and somewhere in the answer, you will hear the word “breakdown.” Not the machine breakdown itself. The hours after it, when the line is silent and everyone is waiting for one motor or one bearing to get fixed.
Industry studies put the average cost of unplanned downtime at close to USD 260,000 per hour across manufacturing plants globally. Indian plants will differ based on scale, but the pattern holds true everywhere. A single conveyor stoppage rarely stays a “small issue.” It stops everything feeding into it and everything waiting on it.
And here is the part that stings the most. Most of these breakdowns are not sudden. The warning signs were sitting there for weeks. Nobody was looking, so nobody noticed until the line stopped.
Three things quietly costing you money
1. Wrong design for the job
A conveyor is often specified once, at the start, and never re-checked against what actually runs on it. A belt sized for a light, dry material starts carrying something heavier, wetter, or more abrasive a year or two later, and nobody revisits the original calculation.
This shows up as belt sag between idlers, material spilling off the sides on curves, mis tracking that needs constant manual correction, and bearings wearing out in months instead of years. The fix is not complicated. It comes down to getting the belt speed, trough angle, idler spacing, and pulley sizing right for the actual material you are moving today, not the material assumed on day one. 2. No monitoring built in
Most conveyors in Indian plants run purely on faith. Nobody is watching bearing temperature, vibration, or belt tension until something already sounds wrong or smells hot. By the time a problem is audible, it has usually been building for weeks.
A bearing does not fail in a day. It runs a little warmer, then a little warmer still, degree by degree, invisible to anyone unless someone is actually tracking it. The same goes for belt tension drifting, or a motor slowly drawing more current than it should. None of this needs an expensive system to catch. A vibration sensor on your two or three most critical gearboxes, a temperature check on your heaviest loaded motors, and a simple log someone actually reviews, that alone catches most problems weeks before they become an emergency.
3. Maintenance treated as an afterthought
This is the one that gets decided at the design stage and regretted every month after. Access panels placed without asking the maintenance team how they will actually reach them. Idlers positioned so that replacing one means bringing in a crane and shutting down an adjacent line. Cable runs that make it hard to even identify which spare part you need, let alone find it in a hurry.
None of this is about spending more. It is about deciding, before the conveyor is built, that someone will need to walk up to it, grease it, inspect it, and occasionally replace a part, and designing for that reality instead of against it. Standard, locally available components instead of custom ones that take three weeks to source. Walkways that put a person next to the roller instead of two floors away. A plant that gets this right at the design stage spends far less time firefighting later.
Why this matters more in India right now
India’s material handling market is growing fast, pushed largely by new PLI backed factories that cannot afford unplanned stoppages. Automation looks impressive on a factory tour, but if the conveyor feeding it fails, the whole line stops. The backbone still matters, maybe now more than ever.
